GUS ACE is rare/expensive? Maybe I shouldn't have sold the 4 I had previously. Try Soundscape Elite or the IBM Music feature card - those are rare (or at least quite uncommon) and often fetch prices of $150+

Wouldn't it still make sense to put the POTX/Y lines of the SID on a header (maybe decouple them via 470pF caps like on the real C64)? That way you should be able to gain enough PCB space to put everything on the Daughterboard on the main PCB.

Depends on your personal taste. 6581 is more rough, while the 8580 is better for smooth electronic tracks. Considering the SSI was made for a 6581, I'd go with that one or a SwinSID which is an arduino based replacement (not perfect but quite good).
