Replace the two voltage regulators on the board. You'll have to remove the 7-segment display to desolder them.

If you want super easy, use Sketchup. You can just import that image, then trace the design with the actual dimensions using the line tool, make it 3D by dragging it up the Z-axis with the thickness needed, then export it as a STL file for a 3D printer. It should take less than an hour if you've …

Can't you preformat a partition or create a new volume? I used a 4GB CF card with my Presario 9232. You can also use a dynamic drive overlay software like Ontrack to create a drive with a specific size.

Store your stuff in a climate and humidity controlled environment. Storing outdoors only sheltered from rain isn't good. Extreme hot/cold cycles leads to cracked solder joints. Excess humidity oxidizes solder and rusts metal.
